Warehouse Block-Stacking Optimal Lane Depth Formula
Calculate John Bartholdi and Steven Hackman’s optimal floor-stacking pallet lane depth d* = SQRT((a * N) / (2 * z)) balancing cross-aisle waste against honeycombing unoccupied pallet positions.
Balance deep-lane honeycombing waste against shallow-lane aisle waste!
In floor block-stacking warehouses (beverages, paper rolls, appliances), storing a production batch of N pallets stacked z pallets high requires N / z floor positions arranged into lanes of depth d pallets facing a shared cross-aisle of full width a pallet-depths (charging half-aisle a / 2 to each facing block)! Shallow lanes (small d) waste floor space on cross-aisles, whereas deep lanes (large d) suffer Honeycombing — partially depleted lanes remain blocked to other SKUs until the very last pallet in that lane is picked!
John Bartholdi and Steven Hackman proved that over a batch cycle of k = N / z floor stacks depleted linearly, honeycombing waste averages (d - 1) / 2 floor stacks across the lot while cycle-average half-aisle allocation across (1 / 2) * (k / d) active lanes averages (a * N) / (4 * z * d) floor stacks! Minimizing Total Unproductive Floor Positions U(d) = (d - 1) / 2 + (a * N) / (4 * z * d) with respect to d (1/2 = (a * N) / (4 * z * d^2)) gives Exact Optimal Lane Depth d* = SQRT((a * N) / (2 * z))! Verify on Lot_Size N = 48 pallets (B2), Stack_Height z = 3 pallets high (B3 -> k = 16 floor stacks, cycle-average occupied = 8.00), and Full_Aisle_Width a = 2.0 pallet-depths (B4): Optimal Lane Depth is d* = SQRT((2.0 * 48) / (2 * 3)) = SQRT(16) = 4.0000 pallets deep, yielding Average Unproductive Floor Positions (4 - 1)/2 + (2 * 48)/(4 * 3 * 4) = 1.50 + 2.00 = 3.50 floor positions and Space Utilization 8 / (8 + 3.50) = 0.6957 (vs 8.00 waste and 50.0% utilization at d = 1)!
| Block-Stacking Design Metric (N=48 pallets, z=3 high, Full Aisle a=2) | Formula | Verified Output |
|---|---|---|
| Floor Stacks Required (k = N / z) | N / z | 16.00 floor stacks |
| Optimal Lane Depth (d* pallets) | SQRT((a * N) / (2 * z)) | 4.0000 pallets deep |
| Avg Honeycombing + Aisle Waste at d* | (d* - 1)/2 + (a * N)/(4 * z * d*) | 3.50 floor stacks (1.50 + 2.00) |
| Cycle Space Utilization Ratio | (N / (2 * z)) / ((N / (2 * z)) + Waste) | 0.6957 (69.57% vs 50.0% at d=1) |
Bartholdi-Hackman Optimal Block-Stacking Lane Depth d* Formula
Notice that optimal lane depth scales with the SQUARE ROOT of lot size N and aisle width a: quadrupling lot size from 48 to 192 pallets doubles optimal lane depth from 4 to 8!
